It is a joint project between Getrag and Ford, and it is also used in Volvo and Land Rover vehicles. It should not be confused with the smaller dry-clutch DPS6 (6DCT250) fitted to the Ford Focus and Fiesta, nor with the DQ250 (02E) DSG from the VAG group – the 6DCT450 and the DQ250 are both mounted transversely, but the 6DCT450 is a Getrag design used by Ford, Volvo and Land Rover, with its own wet K1/K2 clutches running in an oil bath, separate hydraulics and control electronics, rated for torque up to 450 Nm. Common 6DCT450 PowerShift faults

The 6DCT450 PowerShift has a few characteristic weak points, especially where oil changes have been neglected. The first mechatronic unit problems typically appear between 80,000 and 150,000 km (codes P0750–P0765 and jerking once warmed up), wear on the wet K1/K2 friction plates usually shows after 100,000–150,000 km, and the factory fault in the plastic damper spring guides can turn up at any mileage. The most common 6DCT450 failure. Dirty oil clogs the precision solenoids that regulate pressure. The contamination comes from the wearing clutch friction plates and the gears.

PowerShift – K1/K2 clutch wear symptoms

PowerShift clutch wear symptoms (on the wet K1 and K2 friction plates) differ from the symptoms of a mechatronic unit failure – an important diagnostic distinction, because it determines both the scope and the cost of the repair. The classic signs of worn plates:

  • Clutch slip under load – the engine revs rise but the car does not accelerate as it should (most obvious uphill or with a loaded vehicle).
  • A loss of power under hard acceleration – at full throttle the engine revs climb faster than road speed.
  • Gear ratio codes P0730–P0736 – the control unit detects slip in one specific gear (P0731 – 1st gear, P0732 – 2nd gear and so on).
  • Code P2789 (Clutch Adaptive Learning at Limit) – the key signal: clutch adaptation has reached its limit and the TCU can no longer compensate for the worn plates.
  • Jerking that persists after a mechatronic unit rebuild – if rebuilding the mechatronic unit alone did not solve the problem, the cause is almost always a worn clutch.
  • Vibration when pulling away – uneven engagement of the K1 plates at low speeds.

The typical wear threshold for the K1/K2 friction plates in a 6DCT450 is 60,000–80,000 km under heavy use (city traffic, towing, hard driving) and 100,000–150,000 km with gentler motorway driving. A PowerShift mechatronic unit rebuild is a repair of the integrated hydraulic and electronic assembly of the 6DCT450 gearbox without replacing the clutches. It is the first and cheaper repair route – enough when the fault codes point only at the mechatronic unit (P073E/P073F, P0750–P0765) and there is no clutch slip under load (no codes from the P0730–P0736 group and no P2789). The mechatronic unit can be sent in by courier – removing the whole gearbox from the vehicle is not always necessary, which brings the cost of the repair down considerably compared with a full gearbox rebuild. After a properly executed mechatronic unit rebuild the gearbox typically holds up for another 80,000–150,000 km, provided the ATF oil is changed every 60,000 km.

A PowerShift gearbox reset (a TCU adaptation reset) is a computer procedure that erases the adaptation values for the K1/K2 clutches so the control unit can relearn their bite points. A reset is mandatory after every mechatronic unit repair, clutch replacement, ATF oil change, TCU replacement or rebuild, and when diagnosing shifting problems. Without a properly executed reset and adaptation, even a correctly repaired gearbox will jerk, delay engaging D/R and throw code P2789 (Clutch Adaptive Learning at Limit).
